Orion assemblage on track for 2014 Launch

NASA is thrusting forward and making steady progress toward launch of the first space-bound Orion crew capsule -designed to carry astronauts to deep space. The agency aims for a Florida blastoff of the uncrewed Exploration Flight Test-1 mission (EFT-1) in September 2014 – some 20 months from now – NASA officials told Universe Today.

I recently toured the Orion spacecraft up close during an exclusive follow-up visit to check the work in progress inside the cavernous manufacturing assembly facility in the Operations and Checkout Building (O & C) at the Kennedy Space Center (KSC). Vehicle assemblage is run under the auspices of prime contractor Lockheed Martin Space Systems Corporation.

A lot of hardware built by contractors and subcontractors from all across the U.S. is now arriving at KSC and being integrated with the EFT-1 crew module (CM), said Jules Schneider, Orion Project manager for Lockheed Martin at KSC, during an interview with Universe Today beside the spacecraft at KSC.

“Everyone is very excited to be working on the Orion. We have a lot of work to do. It’s a marathon not a sprint to build and test the vehicle,” Schneider explained to me.

My last inspection of the Orion was at the official KSC unveiling ceremony on 2 July 2012 (see story here). The welded, bare bones olive green colored Orion shell had just arrived at KSC from NASA’s Michoud facility in New Orleans. Since then, Lockheed and United Space Alliance (USA) technicians have made significant progress outfitting the craft.

Workers were busily installing avionics, wiring, instrumentation and electrical components as the crew module was clamped in place inside the Structural Assembly Jig during my follow-up tour. The Jig has multiple degrees of freedom to move the capsule and ease assembly work.

“Since July and to the end of 2012 our primary focus is finishing the structural assembly of the crew module,” said Schneider.

“Simultaneously the service module structural assembly is also ongoing. That includes all the mechanical assembly inside and out on the primary structure and all the secondary structure including the bracketry. We are putting in the windows and gussets, installing the forward bay structure leading to the crew tunnel, and the aft end CM to SM mechanism components. We are also installing secondary structures like mounting brackets for subsystem components like avionics boxes and thruster pods as parts roll in here.”

“A major part of what we are doing right now is we are installing a lot of harnessing and test instrumentation including alot of strain gauges, accelerometers, thermocouples and other gauges to give us data, since that’s what this flight is all about – this is a test article for a test flight.

“There is a huge amount of electrical harnesses that have to be hooked up and installed and soldered to the different instruments. There is a lot of unique wiring for ground testing, flight testing and the harnesses that will be installed later along with the plumbing. We are still in a very early stage of assembly and it involves alot of very fine work,” Schneider elaborated. Ground test instrumentation and strain gauges are installed internally and externally to measure stress on the capsule.

Construction of the Orion service module is also moving along well inside the SM Assembly Jig at an adjacent work station. The SM engines will be mass simulators, not functional for the test flight.

The European Space Agency (ESA) has been assigned the task of building the fully functional SM to be launched in 2017 on NASA’s new SLS rocket on a test flight to the moon and back.

Although Orion’s construction is proceeding apace, there was a significant issue during recent proof pressure testing at the O & C when the vehicle sustained three cracks in the aft bulkhead of the lower half of the Orion pressure vessel.

“The cracks did not penetrate the pressure vessel skin, and the structure was holding pressure after the anomaly occurred,” Brandi Dean, a NASA Public Affairs Officer told me. “The failure occurred at 21.6 psi. Full proof is 23.7 psi.”

“A team composed of Lockheed Martin and NASA engineers have removed the components that sustained the cracks and are developing options for repair work. Portions of the cracked surface were removed and evaluated, letting the team eliminate problems such as material contamination, manufacturing issues and preexisting defects from the fault tree. The cracks are in three adjacent, radial ribs of this integrally machined, aluminum bulkhead,” Dean stated.

The repairs will be subjected to rigorous testing to confirm their efficacy as part of the previously scheduled EFT-1 test regimen.

A great deal of work is planned over the next few months including a parachute drop test just completed this week and more parachute tests in February 2013. The heat shield skin and its skeleton are being manufactured at a Lockheed facility in Denver, Colorado and shipped to KSC. They are due to be attached in January 2013 using a specialized tool.

“In March 2013, we’ll power up the crew module at Kennedy for the first time,” said Dean.

Orion will soar to space atop a mammoth Delta IV Heavy booster rocket from Launch Complex 37 at Cape Canaveral Air Force Station in Florida. Construction and assembly of the triple barreled Delta IV Heavy is the pacing item upon which the launch date hinges, NASA officials informed me.

Following the forced retirement of NASA’s space shuttles, the United Launch Alliance Delta IV Heavy is now the most powerful booster in the US arsenal and heretofore has been used to launch classified military satellites. Other than a specialized payload fairing built for Orion, the rocket will be virtually identical to the one that boosted a super secret U.S. National Reconnaissance Office (NRO) spy satellite to orbit on June 29, 2012 (see my launch story here).

Orion will fly in an unmanned configuration during the EFT-1 test flight and orbit the Earth two times – reaching an altitude of 3,600 miles which is 15 times farther than the International Space Station’s orbital position. The primary objective is to test the performance of Orion’s heat shield at the high speeds and searing temperatures generated during a return from deep space like those last experienced in the 1970’s by the Apollo moon landing astronauts.

The EFT-1 flight is not the end of the road for this Orion capsule.

“Following the EFT-1 flight, the Orion capsule will be refurbished and reflown for the high altitude abort test, according to the current plan which could change depending on many factors including the budget,” explained Schneider.

“NASA will keep trying to do ‘cool’ stuff”, Bill Gerstenmaier, the NASA Associate Administrator for Human Space Flight, told me.

Super Secret Spy Satellite Soars Spectacularly to Space on Delta 4 Heavy Booster

A super secret spy satellite for the National Reconnaissance Office (NRO) soared spectacularly to space today (June 29) aboard a Delta 4 Heavy Booster – America’s most powerful rocket following the retirement of NASA’s venerable Space Shuttle Orbiters.

Liftoff of the mammoth Delta 4 Heavy rocket – composed of a trio of liquid fueled common core boosters – finally came at 9:15 a.m. EDT about 3 hours late after a variety of technical issues halted the countdown three times at less than 4 minutes from liftoff from Space Launch Complex 37 on Cape Canaveral Air Force Station, Florida.

Heavy rains and flooding from Tropical Storm Debby had forced a 1 day launch delay from June 28.

The 232 foot tall United Launch Alliance (ULA) Delta lifted off into a magnificent clear blue sky atop the rumbling thunder of three upgraded boosters strapped together side by side and it gradually arced over to the East on the way to orbit.

Both side attached boosters jettisoned as planned. After the second stage engine ignited and the payload fairing separated, the flight went into a preplanned communications black out for the remainder of the flight to orbit and the entire intelligence mission ahead for the hush, hush NROL-15 satellite.

“Today’s successful launch of the NROL-15 mission is the third of four launches for the NRO this year and the second EELV launch for the NRO in just nine days,” said Jim Sponnick, ULA vice president, Mission Operations. “We congratulate the combined NRO , U.S. Air Force and ULA team along with our mission partners for their continued focus on mission success as we deliver the critical capabilities to support the soldiers, sailors, airmen and Marines.”

Just last week on June 20, a ULA Atlas 5 booster lofted the secret NROL-38 satellite for the NRO.

This was only the 6th launch of the Delta 4 Heavy booster and the inaugural flight featuring the upgraded RS-68A Liquid Hydrogen/Liquid Oxygen first stage engines. Each improved engine delivers some 797,000 pounds of thrust vs 758,000 pounds in the prior version – an increase of 39,000 pounds. A single RL 10 engine powered the second stage.

“The upgraded Delta IV Heavy vehicle was developed with an extremely thorough and comprehensive system engineering process by the ULA and Pratt-Whitney Rocketdyne teams, along with substantial involvement by our U.S. government customers,” said Sponnick. “Congratulations to the entire team on today’s successful inaugural flight of the upgraded Delta IV Heavy launch vehicle and the RS-68A engine.”

Mighty Delta 4 Heavy Rocket and Clandestine Satellite Poised at Pad

A mighty triple-barreled Delta 4 Heavy rocket with a clandestine military satellite perhaps the size of Hubble was unveiled this evening (June 28) at a seaside launch pad at Cape Canaveral, Florida.

The 232 foot tall rocket is poised to blast off at 6:13 a.m. EDT from Space Launch Complex 40 at Cape Canaveral Air Force Station. The exact launch window, like everything else about the classified mission and the NROL-15 spy satellite is top secret.

The mobile service tower was retracted from around the absolutely gorgeous white and orange colored rocket starting around 8:30 p.m. and the super secret spy satellite being launched for the National Reconnaissance Office (NRO) – see my photos.

The launch was delayed a day by the lingering devastation caused by Tropical Storm Debby.

The United Launch Alliance Delta 4 Heavy is flying for the first time with upgraded RS-68A first stage engines, each of which delivers 720,000 pounds of thrust.

This will be the 6th launch of the Delta 4 Heavy – now the most powerful rocket in the US fleet following the shutdown of NASA’s Space Shuttle Program.

Debby is doing a real number on vast swaths of Florida, dumping up to 15 inches of rain, unleashing deadly tornadoes and dousing hopes of launching a mighty triple barreled Delta IV Heavy rocket on Thursday morning, June 28, with a super secret spy satellite for the National Reconnaissance Office (NRO).

Tropical Storm Debby has destroyed homes, killed at least 1 person and will wreak havoc as it tracks across central Florida from the Gulf Coast to the Atlantic Coast over the next two days – just north of Cape Canaveral, Florida and the Delta 4 Heavy launch pad at Space Launch Complex 37.

The odds of launching the United Launch Alliance (ULA) Delta 4 Heavy on June 28 have dropped to just 30 percent favorable. The outlook improves slightly to 40 % favorable on Friday, June 29 according to the official Air Force weather forecast.

The launch window for Thursday’s ULA Delta 4 Heavy launch stretches from 6:16 a.m. to 10:30 a.m. and comes just 8 days after the last spy satellite blasted off on an Atlas V rocket from Cape Canaveral on June 20 – launch story here.

The clandestine NROL-15 payload was bolted atop the Delta 4 Heavy booster several weeks ago.

This will be only the 6th launch of the 232 foot tall Delta 4 Heavy booster and the first one to feature the upgraded RS-68A first stage engines, delivering 702,000 pounds of thrust each.

A suspect vent relief rocket valve was successfully changed out by technicians over the weekend and will not delay the launch, ULA spokesperson Jessica Rye told Universe Today.

The powerful Delta 4 Heavy rocket and NROL-15 payload are due to be unveiled at pad 37 on Wednesday evening, June 27- depending on Debby !. .

Next Generation Military Communications Satellite Launched for US Air Force

The second satellite in the new constellation of next generation military communications satellites for the US Air Force was successfully launched to orbit today (May 4) atop a powerful Atlas V rocket from Cape Canaveral Air Force Station at Space Launch Complex- 41 in Florida. It will provide worldwide highly secure communications between the President and the Armed Forces.

Blastoff of the expensive and highly capable $1.7 Billion satellite – dubbed Advanced Extremely High Frequency-2 (AEHF-2) – at the precisely appointed time of 2:42 p.m. EDT (1842 GMT) came after a suspect helium valve and spurious signals forced a scrub of the first launch attempt yesterday, May 3, causing a 24 hour postponement of the launch.

“The AEHF satellites will provide the backbone of protection for US strategic satellite communications,” Capt John Francis, of the Space & Missile Systems Center SATCOM Division, told Universe Today in an interview at the Florida launch site.

“I’m thrilled with today’s launch !” Francis told me after witnessing the liftoff.

The United Launch Alliance Atlas V booster stands 197 feet tall. The liquid fueled first stage is powered by a Russian designed RD-180 engine augmented with three Aerojet solid rocket motors strapped on to the side of the first stage. The solids are jettisoned during ascent.

The extremely reliable Atlas V rockets boosted NASA’s Curiosity Mars Science Laboratory and Juno Jupiter Orbiter to their interplanetary destinations in 2011.

AEHF-2 weighs approximately 13,600 pounds and was built by Lockheed Martin.

The spacecraft was successfully separated from the Centaur upper stage about 51 minutes after liftoff as planned and placed into a preliminary transfer orbit. The Centaur was powered by a single Pratt & Whitney Rocketdyne RL10A engine.

On board thrusters and the Hall current thruster electric propulsion system will maneuver the spacecraft over about the next three months to its final orbit about 22,300 miles above the equator.

The AEHF satellite family is a vastly improved and upgraded version of the Lockheed Martin-built Milstar constellation currently on-orbit.

“The AEHF constellation has 10 times more throughput compared to Milstar”, Capt. Francis explained.

“They will provide 24 hour near whole world coverage and have a 14 year lifetime.”

“AEHF-2 can maneuver in orbit. It will take about 100 days to reach its parking orbit and can move to theatre hot spots as needed to assist the local troops such as in Afghanistan”, said Francis.

It will operate 24/7 and provide vastly improved global, survivable, highly secure, protected communications for warfighters operating on ground, sea and air platforms. AEHF will also serve America’s international partners including Canada, the Netherlands and the United Kingdom.

AEHF-2 is the second satellite in a planned constellation of at least four satellites – and perhaps as many as six satellites – that the military says will eventually replace the aging Milstar system.

“The remaining AEHF satellites will be launched over the next 2 years”, Capt. Francis stated.

A single AEHF satellite provides greater total capacity than the entire five-satellite Milstar constellation. Individual user data rates will be increased five-fold, permitting transmission of tactical military communications, such as real-time video, battlefield maps and targeting data. In addition to its tactical mission, AEHF also provides the critical survivable, protected, and endurable communications links to national leaders including presidential conferencing in all levels of conflict.

The satellite system is used by all levels of the US Government from soldiers in the field in Afghanistan to President Obama in the White House.

Blast from the Past: First Launch Ever from Cape Canaveral

When was the first launch ever from Cape Canaveral in Florida? It was on July 24, 1950 with the launch of a Bumper rocket, specifically Bumper #8. It blasted off from Launchpad 3 at Cape Canaveral Air Force Station. It’s amazing to see how close the photographers were allowed to stand to the scene of the action! The little blockhouse for the firing crew and support personnel was located about 152 meters (500 feet) away from launch pad.

These rockets were built by the General Electric Company, and were used mostly for testing rocket systems and for research on the upper atmosphere. The Bumper series of rockets carried small payloads that allowed them to measure attributes including air temperature and cosmic ray impacts. The Bumper rockets were two-stage rockets that used a modified German V-2 missile base and with a WAC Corporal rocket for the upper stage. The upper stage was able to reach then-record altitudes of almost 400 kilometers, which is higher than the International Space Station’s orbit.

Orion Crew Capsule Targeted for 2014 Leap to High Orbit

NASA is on course to make the highest leap in human spaceflight in nearly 4 decades when an unmanned Orion crew capsule blasts off from Cape Canaveral, Fla., on a high stakes, high altitude test flight in early 2014.

A new narrated animation (see below) released by NASA depicts the planned 2014 launch of the Orion spacecraft on the Exploration Flight Test-1 (EFT-1) mission to the highest altitude orbit reached by a spaceship intended for humans since the Apollo Moon landing Era.

Orion is NASA’s next generation human rated spacecraft and designed for missions to again take humans to destinations beyond low Earth orbit- to the Moon, Mars, Asteroids and Beyond to deep space.

Lockheed Martin Space Systems is making steady progress constructing the Orion crew cabin that will launch atop a Delta 4 Heavy booster rocket on a two orbit test flight to an altitude of more than 3,600 miles and test the majority of Orion’s vital vehicle systems.

The capsule will then separate from the upper stage, re-enter Earth’s atmosphere at a speed exceeding 20,000 MPH, deploy a trio of huge parachutes and splashdown in the Pacific Ocean off the west coast of California.

Lockheed Martin is responsible for conducting the critical EFT-1 flight under contract to NASA.

Orion will reach an altitude 15 times higher than the International Space Station (ISS) circling in low orbit some 250 miles above Earth and provide highly valuable in-flight engineering data that will be crucial for continued development of the spaceship.

“This flight test is a challenge. It will be difficult. We have a lot of confidence in our design, but we are certain that we will find out things we do not know,” said NASA’s Orion Program Manager Mark Geyer.

“Having the opportunity to do that early in our development is invaluable, because it will allow us to make adjustments now and address them much more efficiently than if we find changes are needed later. Our measure of success for this test will be in how we apply all of those lessons as we move forward.”

Lockheed Martin is nearing completion of the initial assembly of the Orion EFT-1 capsule at NASA’s historic Michoud Assembly Facility (MAF) in New Orleans, which for three decades built all of the huge External Fuel Tanks for the NASA’s Space Shuttle program.

In May, the Orion will be shipped to the Kennedy Space Center in Florida for final assembly and eventual integration atop the Delta 4 Heavy rocket booster and launch from Space Launch Complex 37 at nearby Cape Canaveral. The Delta 4 is built by United Launch Alliance.

The first integrated launch of an uncrewed Orion is scheduled for 2017 on the first flight of NASA’s new heavy lift rocket, the SLS or Space Launch System that will replace the now retired Space Shuttle orbiters

Continued progress on Orion, the SLS and all other NASA programs – manned and unmanned – is fully dependent on the funding level of NASA’s budget which has been significantly slashed by political leaders of both parties in Washington, DC in recent years.

A classroom of America’s Youth from an elementary school in Bozeman, Montana submitted the stellar winning entry in NASA’s nationwide student essay contest to rename the twin GRAIL lunar probes that just achieved orbit around our Moon on New Year’s Eve and New Year’s Day 2012

“Ebb” & “Flow” – are the dynamic duo’s official new names and were selected because they clearly illuminate the science goals of the gravity mapping spacecraft and how the Moon’s influence mightily affects Earth every day in a manner that’s easy for everyone to understand.

“The 28 students of Nina DiMauro’s class at the Emily Dickinson Elementary School have really hit the nail on the head,” said GRAIL principal investigator Prof. Maria Zuber of the Massachusetts Institute of Technology in Cambridge, Mass.

“We asked the youth of America to assist us in getting better names.”

“We chose Ebb and Flow because it’s the daily example of how the Moon’s gravity is working on the Earth,” said Zuber during a media briefing held today (Jan. 17) at NASA Headquarters in Washington, D.C. The terms ebb and flow refer to the movement of the tides on Earth due to the gravitational pull from the Moon.

Ebb and Flow are flying in tandem around Earth’s only natural satellite, the first time such a feat has ever been attempted.

As they fly over mountains, craters and basins on the Moon, the spaceships will move back and forth in orbit in an “ebb and flow” like response to the changing lunar gravity field and transmit radio signals to precisely measure the variations to within 1 micron, the width of a red blood cell.

The breakthrough science expected from the mirror image twins will provide unprecedented insight into what lurks mysteriously hidden beneath the surface of our nearest neighbor and deep into the interior.

The winning names from the 4th Graders of Emily Dickinson Elementary School were chosen from essays submitted by nearly 900 classrooms across America with over 11,000 students from 45 states, Puerto Rico and the District of Columbia, Zuber explained.

The students themselves announced “Ebb” and “Flow” in a dramaric live broadcast televised on NASA TV via Skype.

“We are so thrilled that our names were chosen and excited to share this with you. We can’t believe we won! We are so honored. Thank you!” said Ms. DiMauro as the very enthusiastic students spelled out the names by holding up the individual letters one-by-one on big placards from their classroom desks in Montana.

Until now the pair of probes went by the rather uninspiring monikers of GRAIL “A” and “B”. GRAIL stands for Gravity Recovery And Interior Laboratory.

The twin crafts’ new names were selected jointly by Prof. Zuber and Dr. Sally Ride, America’s first woman astronaut, and announced during today’s NASA briefing.


NASA’s naming competition was open to K-12 students who submitted pairs of names and a short essay to justified their suggestions.

“Ebb” and “Flow” (GRAIL A and GRAIL B) are the size of washing machines and were launched side by side atop a Delta II booster rocket on September 10, 2011 from Cape Canaveral, Florida.

They followed a circuitous 3.5 month low energy path to the Moon to minimize the fuel requirements and overall costs.

So far the probes have completed three burns of their main engines aimed at lowering and circularizing their initial highly elliptical orbits. The orbital period has also been reduced from 11.5 hours to just under 4 hours as of today.

“The science phase begins in early March,” said Zuber. At that time the twins will be flying in tandem at 55 kilometers (34 miles) altitude.

The GRAIL twins are also equipped with a very special camera dubbed MoonKAM (Moon Knowledge Acquired by Middle school students) whose purpose is to inspire kids to study science.

“GRAIL is NASA’s first planetary spacecraft mission carrying instruments entirely dedicated to education and public outreach,” explained Sally Ride. “Over 2100 classrooms have signed up so far to participate.”

Thousands of middle school students in grades five through eight will select target areas on the lunar surface and send requests for study to the GRAIL MoonKAM Mission Operations Center in San Diego which is managed by Dr. Ride in collaboration with undergraduate students at the University of California in San Diego.

By having their names selected, the 4th graders from Emily Dickinson Elementary have also won the prize to choose the first target on the Moon to photograph with the MoonKam cameras, said Ride.

Zuber notes that the first MoonKAM images will be snapped shortly after the 82 day science phase begins on March 8.

SpaceX Delays Upcoming 1st Dragon Launch to ISS

The first test launch of a commercially built spacecraft to the International Space Station has been delayed by its builder, Space Exploration Technologies or SpaceX, in order to carry out additional testing to ensure that the vehicle is fully ready for the high stakes Earth orbital mission.

SpaceX and NASA had been working towards a Feb. 7 launch date of the company’s Dragon spacecraft and announced the postponement in a statement today (Jan. 16).

A new target launch date has not been set and it is not known whether the delay amounts to a few days, weeks or more. The critical test flight has already been rescheduled several times and was originally planned for 2011.

The unmanned Dragon is a privately developed cargo vessel constructed by SpaceX under a $1.6 Billion contract with NASA to deliver supplies to the ISS and partially replace the transport to orbit capabilities that were fully lost following the retirement of the Space Shuttle in 2011.

“In preparation for the upcoming launch, SpaceX continues to conduct extensive testing and analysis, said SpaceX spokeswoman Kirstin Grantham in the statement.

“We [SpaceX] believe that there are a few areas that will benefit from additional work and will optimize the safety and success of this mission.”

“We are now working with NASA to establish a new target launch date, but note that we will continue to test and review data. We will launch when the vehicle is ready,” said Grantham.

This SpaceX Dragon will launch to the ISS sometime in 2012 on COTS2/3 mission. Protective fairings are installed over folded solar arrays, at the SpaceX Cape Canaveral launch site.

Dragon’s purpose is to ship food, water, provisions, equipment and science experiments to the ISS.

The demonstration flight – dubbed COTS 2/3 – will be the premiere test flight in NASA’s new strategy to resupply the ISS with privately developed rockets and cargo carriers under the Commercial Orbital Transportation Services (COTS) initiative.

The Dragon will blast off atop a Falcon 9 booster rocket also built by SpaceX and, if all goes well, conduct the first ever rendezvous and docking of a privately built spacecraft with the 1 million pound orbiting outpost.

After closely approaching the ISS, the crew will grapple Dragon with the station’s robotic arm and berth it to the Earth-facing port of the Harmony node.

“We’re very excited about it,” said ISS Commander Dan Burbank in a recent televised interview from space.

Since the demonstration mission also involves many other first time milestones for the Dragon such as the first flight with integrated solar arrays and the first ISS rendezvous, extra special care and extensive preparatory activities are prudent and absolutely mandatory.

NASA’s international partners, including Russia, must be consulted and agree that all engineering and safety requirements, issues and questions related to the docking by new space vehicles such as Dragon have been fully addressed and answered.

William Gerstenmaier, NASA’s associate administrator for the Human Exploration and Operations Mission Directorate recently stated that the launch date depends on completing all the work necessary to ensure safety and success, “There is still a significant amount of critical work to be completed before launch, but the teams have a sound plan to complete it.”

“As with all launches, we will adjust the launch date as needed to gain sufficient understanding of test and analysis results to ensure safety and mission success.”

“A successful mission will open up a new era in commercial cargo delivery to the international orbiting laboratory,” said Gerstenmaier.

SpaceX is also working on a modified version of the spacecraft, dubbed DragonRider, that could launch astronaut crews to the ISS in perhaps 3 to 5 years depending on the amount of NASA funding available, says SpaceX CEO and founder Elon Musk
